Carbon brushes are one of the most commonly replaced power tool parts. This is because carbon brushes are wear items, meaning that through friction and use they will gradually wear away until they need replacing. Worn brushes are a common causes of intermittent motor function, reduced electric braking and reduced motor power. A worn-out brush will often be worn down near to the wire lead and can be cracked, pitted, or burned. When replacing carbon brushes, be sure to inspect your armature for burns, cracks, or other damage which can indicate larger motor problems.

No power, brushes worn
Removed lower cover to be able to get to the brushes, unhooked brushes connections. Pulled springs back holding the brushes in, then installed the new brushes.Replaced the lower cover.

Fein tool started working intermittently and then stopped altogether
I replaced both the brushes as well as the electronic module and the tool still did not work so I disasembled it again and cleaned the copper contacts on the armature by polishing off the build-up of carbon residue, (blackened looking stripe) using some BRASSO metal polish and some clean 3x3 gun cleaning patches. I followed that up by using some CRC electrical spray cleaner to clean out the spaces/slits between the contacts. Put it back together and it runs like new.

Intermittent power
1. Pulled cover off of motor
2. Used awl to hold back spring tension on brushes
3. Pulled off brush terminals with needle nose pliers and replaced both
4. Be careful putting cover back on not to pinch brush wires feeds as they lie on outside edges.

I opened the case, 4 Phillips screws
Removed and installed new switch, small Phillips screw driver.
Installed new brushes..
Closed case
Did not use the brush holders, put in spare parts

Occasionally tool would not turn on high speed
Removed the lower cover
Removed the wires from the old controller one at a time and connected them to the new controller
Removed the brushes from the brush holder connections and connected the new ones
Replaced the lower cover

Disconnect the old brush terminals
Pull the end of the spring out from the holder and place it to the side
Pull the old brushes out and install the new brushes
Replace the brush holder spring
Reconnect the brushes

Switch was bad and one of the lead contacts for one of the brushes was broken.
Opened the power compartment on bottom of tool.
Removed and replaced switch.
Removed brush with broken contact lead and replaced.

Note: I bought two brushes to replace both brushes.

Sometimes would not turn on, got hot, less power
Remove plastic housing.
Lift off spring that applies tension to brushes (the spring end will hook onto small notch on brush holder plastic part so you don't have to hold it while swapping brushes).
Remove old brush and disconnect wire (just pulls off connection)
Install new brush, and repeat on other side.
I needed to order a new brush holder after since I discovered mine was cracked in half. Its the plastic part that the brush slides into and comes with a new spring. Very easy to install as well, just one screw holds this part to tool. Solved my problem.
