Remove the top cap of the sander. Make note on how the brushes and brush springs are installed. Disconnect the brush terminals and remove them and the springs. Install the new brushes and springs. And replace the top cap.

Unit would not start up.

1. Opened the casing.
2. Moved the spring holding each brush.
3. Removed each brush and replaced it with a new brush.
4. Replaced the tension spring.
5. Removed the old on/of switch.
6. Reset the new on/off switch.
7. Removed both wire connectors from the old switch one at a time connecting to the new s witch.
8. On the lower case section reset the two bolts that allow the handle attachment to be attached.
9. Carefully realigned the top of the case.
10. Replaced the screws connecting the two casing halves.
11. Plugged the unit in, switched it on and the unit now operates smoothly.

Replaciing the brushes in my Bosch ROS was pretty simple once I puzzled out the disassembly process. Hidden screws, a rubber band holding things together, getting the order of disassembly/assembly right were the tricky bits. I bet I could do it again in 15 minutes.

Wire lead was broken from brush and brush was very worn out

Removed body half from the drill which exposed the brushes and springs. Looked closely at the brush cage and spring attachment. Pulled the old brush out along with detachable conductor end . Replaced old brush with new by sliding it in like the old one came out, maneuvered the springs back in place, reconnected the conductor wire, and rea ssembled the body half.

Remove the screws from the housings and separate.
Disconnect the brush leads
Pull back on the brush springs to remove the worn brushes and install the new ones
Connect the wires leads of the new brushes
Screw the housings back together

Noisy fan bearing & brush replacement

Remove the base of the sander to get to the fan. There is a large O-ring around the base and a smaller one around the exhaust fitting. After removing the top motor cover use a large screwdriver to hold the motor shaft and unscrew the fan/bearing assembly. Don\'t remove the motor unless replacing the brushes. If doing the brushes take some pictures of where the wires go. Also, make sure the small, red, rubber pads stay in place when re-installing the motor (see the diagram).
