Take handle cover off and remove damaged cord by cutting leaving enough to splice replacement cord. Ground wire can be removed completely by unscrewing the screw. Use existing strain relief and insert replacement cord. Cut to desired length allowing for placement of new connectors. Repair requires two closed end connectors and a wire ri ng crimp terminal (for ground post). Closed end connectors will fit under ground post if you double back the power wires. Use raceways to keep wires in place. Replace handle cover.

1. Remove saw handle and expose old cord/connections.
2. Remove old cord from ground screw and switch.
3. Measure cord end to match old one.
4. Cut cord to length and strip wire.
5. Remove wires and copper bus bars from switch.
6. Solder new cord /wires to switch bus bars and apply heat shrink tubing.
7 . Attach cord protector and use heat shrink tubing to reinforce cord protector.
8. Tuck all wires in saw handle and attach ground wire.
9. Re-attach handle, plug saw in and test run.
10. Success!!
11. The cord which was ordered (I used saw model #) did not have the copper bus bars which attach to the switch so this is why/where I had to save them and solder them to the new wire. Also had to attach a ring terminal to the ground wire.

I purchased a Milwaukee 7\" Heavy Duty Polisher, Model #5455 on an estate sale on-line. The body of the polisher was in pretty good shape, but the cord was wrapped up in the pictures. I did not get to put my hands on it till after I won the bid. The outer casing of the cord was all chewed up and someone pulled the grounding pin out of the plug. Long story short it was an easy fix just took my time. I now have a professional polisher for multiple task that I have waiting to do now in my spare time.
I have some other 4\" grinders bought on-line that need new cords and I will buy them right here!!!
