Worn brushes frequently are the cause behind a motor running poorly.
Replacing brushes can fix a motor that’s operating intermittently.
New brushes can restore a motor’s electric braking.

Carbon brushes are one of the most commonly replaced power tool parts. This is because carbon brushes are wear items, meaning that through friction and use they will gradually wear away until they need replacing. Worn brushes are a common causes of intermittent motor function, reduced electric braking and reduced motor power. A worn-out brush will often be worn down near to the wire lead and can be cracked, pitted, or burned. When replacing carbon brushes, be sure to inspect your armature for burns, cracks, or other damage which can indicate larger motor problems.

The carbron brush was worn out.
1. Remove housing around top of motor by unscrewing screws with a power drill to speed process. (Screwdriver is suitable but slow)
2. Note the position of the power button and lock mechanism for proper orientation upon re-installation.(Taking a pic with my camera on phone is helpful if no schematic is available)
2. Once exposed I removed carbon brushes from seat with needle-nose pliers. The brushes are held in place with wind-up springs and require a small screwdriver to relieve the tension on the brush for removal, a delicate touch is required.
3. Installation is reverse of removal.

Dewalt grinder would not turn on

Wiring from field winding on motor to control board was broken at the connector
1. Replaced brushes based on device failure symptoms and repair recommendations.
2. During brush replacement, noticed wiring/connector connection from field winding was barely making contact.
3. Spliced old brush connector onto field wiring. Blade connector (blade type) used in field wiring is not easily obtained, so reused brush connector. Brush connector was the same connector used by the field winding.
4. Used heat shrink tubing to insulate splice.
5. Tested sander for proper operation.

Motor was running rough
1. Opened bottom of grinder (torx screws)
2. Removed top of grinder
3. Lifted motor out of grinder
4. Replaced brushes
5. Replaced motor
6. Closed bottom of grinder

Which makes it all sound easier than it was; for example, replacing the brushes meant holding the springs back, and putting the motor core back in meant pushing the brushes in.

Needed new brushes
Removed three screws and the top (cap) of the sander. Removed the old brushes by holding back the spring clips that hold the brushes in place. Installed the new brushes. Connected the wires from the brushes in the same location as the previous brush wires. Reinstalled the top of the sander. Plugged it in, and it works just fine.

Sander quit running
Removed the top cover after unplugging. Noticed brushes were very short so decided to replace to see if this is the issue. Dust cover was compromised so that was a no brainer.
New brushes were very long, installed easily and it all went back together and ran perfectly.

grinder making noise and throwing sparks
remove the screws and split the handle. unplug the brushes and removed the old brushes and installed the new ones. grinder works good.

Brushes worn out.
1. Removed top cover
2. Detached brush electrical connection
3. Pulled back retainer spring with pick, pulled out worn brush with small pliers.
4. Insert new brush and release retainer spring.
5. Connect new brush to electrical connection
6. Repeat for second brush
7. Replace cover

    The new brushes fit perfectly.
    The brushes were a perfect fit. I thought replacing them would fix my grinder. Unfortunately, it appears the armature was damaged-- making the angle grinder still spark. But it was worth a try to see if a simple brush replacement would work. It's cheaper just to buy a new grinder than replace the armature.
