Take apart the the switch handle, remove the switch from the handle , then remove the old cord wires from the switch, and install the new cord wires. Attach the switch to the handle. The put the switch handle back on the sander.

I ordered a new cord and a set of brushes for my router. Instead of replacing the cord I made it a foot shorter. I had to remove the head cap of the router and remove the switch and the variable speed control. I stripped the cord wires at the end and used the new rubber cord guard I had purchased as the old one was damaged. I threaded the
... Read more cord wires through the flexible rubber guard and attached the shorter cord as it was before. I had to crimp a lug on one wire and I had to use a capped crimp to join two other wires. The router worked fine with the chipped brush so now I have a new factory cord and a set of brushes in stock for future repairs.
1). Remove multiple screws on handle. Some are loctite and required considerable torque. Do not strip heads of these screws
2). Photograph placement of wires before removing old wires
3). Remove wires (will need to cut neutral wire (white))
4). Attach new crimp connector (eyelet) to ground wire (green)

Cut factory crimped connection white wire.

Recrimp white wires using butt crimp connector.
Re-attach black wires using new crimp on connector eyes.

1 - remove router top plastic cover (2 Phillips screws).
2 - remove cord moulded end capture clamp (2 T20 torx screws).
3 - cut black, white and green wires from existing crimp connections.
4 - cut to length same color wires on new cord.
5 - using 16 gauge crimp butt splices and crimping tool, connect new cord wire

6 - install moulded cord clamp over new cord end (2 T20 screws)
7 - install plastic cover (2 Phillips screws).
8 - Insure on / off switch is in off position, plug in, turn on to test.
9 - In my case, I\'d lost the collet chuck snap ring nut retainer, so I also installed the new one provided (purchased by me).
