Carbon motor brushes are one of the most commonly replaced power tool components.  Because carbon brushes are wear items, meaning that through friction and use they will gradually wear away, they will eventually require replacement.  Worn brushes are common causes of intermittent motor function, reduced electric braking, and reduced motor power.  A worn out brush will often be worn down near the wire lead and may be cracked, pitted, or burned.  When replacing carbon brushes, be sure to also inspect your armature for burns, cracks, or other damage which indicates a larger motor problem.

    Trigger switch not working, saw needed brushes.

    Disassembled saw grip, removed old switch and replaced with new switch. Now this is where I got into a bit of trouble as the new switch is wired differently as the old one. They look similar, however the wires go to different terminals. When I reassembled the saw and tried to run it the breaker kept blowing. So I broke down and looked at the wiring diagram that came with the new switch and saw the error of my ways. Did I mention my saw (a Skil 77) is 22 years old? Any way I took the handle apart again and rewired the new switch, put things back together again (not really too complicated) and she fired right up. The brushes are easy, just remove the brush caps, remove the old ones and install the new ones. If I had paid a little closer attention to the wiring diagram it wouldn't have taken an hour to do the repair. Oh and the parts arrived in less than a week, I was pretty happy about that. Couldn't find a switch for that old a saw anywhere in Phoenix.

    Armature commutator damaged by abrasive grit, have also done the replacement when the cooling fan shears off the armature

    Screwdriver, Socket set, Wrench Set, Nutdriver, Adjustable Wrench, Bearing driver, armature jig (homemade), small impact driver

    1. Drain oil from gearbox
    2. Remove brushes
    3. Remove guide plate
    4. Remove large plastic plug from rear of saw
    5. Remove nut behind plastic plug with impact driver while holding down while holding down saw blade stop..
    6. Remove saw guide plate and front housing.
    6. Press or drive armature out of gearbox brearing.
    7. Install new bearing on commutator side of new armature using a simple jig to hold the armature.
    8. Slide new armature into the gearbox housing.
    9. Reinstall nut and carefully tighten with impact driver. This will pull the armature through the gearbox until it stops when the armature shoulder contacts the inner bearing race on the armature side of the gearbox. Take your time with this.
    10. Reassemble saw.
    11. Refill gearbox with oil.
    12. Replace brushes.
    Note: I've done this type of replacement a number of times on Skil circular saws without replacing the bearings on the gearbox side and not had any long term problems. But it is likely that Skil recommends replacing the two gearbox bearings as part of the procedure.

    Used slotted screwdriver to remove half of plastic handle at rear of saw to expose broken switch.
    Removed switch and disconnected line and load wires then attached wires to new switch.
    Removed male plug at end of saw cord and slid new cord guard onto cord, securing it to handle.
    Replaced handle and screws.
    Removed old brushes and replaced with new brushes.
    Tested saw and it worked perfectly.

    Remove one half of the handle.
    Unscrew the old switch and the cord clamp.
    Remove the wires from the old switch.
    Connect the wires to the new switch and attach switch and cord clamp.
    Install handle half.
    Remove the brush caps
    Remove the old brushes
    Install the new brushes
    Screw the brush caps back on.
