• New brushes can restore a motor’s electric braking


Carbon motor brushes are one of the most commonly replaced power tool components.  Because carbon brushes are wear items, meaning that through friction and use they will gradually wear away, they will eventually require replacement.  Worn brushes are common causes of intermittent motor function, reduced electric braking, and reduced motor power.  A worn out brush will often be worn down near the wire lead and may be cracked, pitted, or burned.  When replacing carbon brushes, be sure to also inspect your armature for burns, cracks, or other damage which indicates a larger motor problem.

    Remove the top cover of the router. Lift out the springs that hold the brushes in the the brush holder and set them on top of the holder. Remove the screw from the old brush lead and remove the old brushes. Place the new brush in the holder, then screw in the new brush lead. Replace the brush holder spring. Then replace the top cover.

    1. Unplug router.
    2. Take off top cap (held by 4 screws)
    3. Unscrew wire connection
    4. Pull back tension spring
    5. Pull out old brush, place new one in
    6. Move tension spring back and reassemble

    1. Removed the cover from the motor
    2. Pulled the retaining spring clear from the brush cavity
    3. Removed the screw that attached the contact wire
    4. Pulled the brush from the cavity
    5. Installed the new brush
    6. Put everything back and replaced the cover.
    7. Runs like new

    Worn Out Carbon Brushes

    Screwdriver, Socket set, Wrench Set, Nutdriver, Adjustable Wrench, Needle Nose Pliers, Hex wrench set

    General Procedure for Porter-Cable Router Carbon Brush Replacement
    1. Remove screws (4) from motor cover; remove cover and speed sliding switch if so equipped.
    2. Remove small set screw from each ring terminal on each carbon brush braided wire.
    3. Move aside brush spring clamps to release each carbon brush, inspect.
    4. Remove hex head set screw (plug) from rotor (armature) shaft to release shaft from bearing.
    5. Remove screws (4) on lower housing assembly; remove housing and rotor (armature) assembly.
    6. Clean housing, rotor (armature), and field with compressed air; inspect. Looking for bearing wear (discoloration, damage), bad wiring, or other electro-mechanical failure.
    7. Reassemble lower housing and armature.
    8. Install new carbon brushes, reassemble items 2 and 3.
    9. Reinstall motor cover.
    10. Test operation of router; observe for several minutes.
