The drive pulley worn out causing the belt to go out of alignment, melting the belt and belt guard.
I've got a Delta 22-560. The planer smelt like burnt plastic, so I removed one of the side covers. There are 2 screws at the bottom of the side cover. I then found out that this side housed the chain drives, and they all looked alright. So I then removed the other side cover, and the cutterhead locking handle. This exposed the belt guard and belt. I then could see that they were all melted and worn out. The belt pulley came loose and the center hole in the pulley was worn too large. So I ordered a new cutterhead pulley, key- way and drive belt. I tried to order a new belt guard but I found out that it was discontinued. So I formed one out of plastic. I then reinstalled the parts and assembled the side covers. While I fixing it, I also replaced both motor brushes and cleaned off the outfeed roller and the infeed roller. For $70.00 in parts, I'm back woodworking. Better than $300-$400 for a new one.

Left-turn nut came loose resulting in drive pulley spinning off the key and breaking
1. Opened Delta planer casing (not easy)
2. Removed old (ruined) pulley
3. Replaced key, pounded new pulley (carefully using wooden blocks) into place
4. Locked pulley in place with left-turn nut
5. Rolled new belt onto motor and drive pulleys (also not easy)
6. Replaced casing, knobs, etc.

Drive belt on Delta planer
1. Removed cover and old belt
2. Replace with new belt by tuning it onto the pulleys, making sure it was aligned correctly in all groves
3. Replaced out cover

Drive belt broke
Disassembled enough of the planer to be able to access the drive belt location using a screwdriver and the torx type tool that came with the Delta planer. The large nut that holds the planer blade pulley was loose enough to cause a slight wobble in the pulley. I don't know if this wobble was the cause of the broken belt or not (the planer is about 20 years old) but I tightened that to eliminate the wobble. Getting the new belt on the planer was the most difficult task. I started by placing the belt on the small drive wheel and getting as much of the belt as possible on the larger pulley and then turning the pulley and slowly trying toward the belt on both wheels. This was not as easy as it sounds as the belt is extremely tight. I eventually worked the belt entirely on the large pulley but only about half way on the smaller drive wheel. This wheel has parallel grooves in it which interlock with similar grooves in the belt (which serve to keep the belt in place when the planer is in operation) that, unfortunately, make it very difficult to slide the belt across to fully seat it. After struggling for too long a period trying to "work" the belt all the way on, I simply placed a small flat blade screwdriver on the belt just before the small drive wheel and then turned the wheels enough to bring the screwdriver onto the wheel. Then I just lifted the screwdriver enough to "disengage" the belt/wheel grooves and the belt slid nicely into place. This I had thought of this sooner. Reassembled the planer in the reverse order and everything now works great.

Drive pulley and belt damaged
Removed damaged pulley and belt and replaced with new.
Nut on pulley had come lose. Used "Loctite" and extra torque to replace.

The cutter head shaft nut backed off and allowed the pulley to be hammered out of round so that the planer wouldn't make smooth cuts.
I removed the nut, pulled the mangled pulley and key off of the shaft, and removed the shaft lock, Then, after cleaning everything up, installed the new parts. I used Lotcktite when replacing the nut. Apparently, having the nut back off the shaft is a known problem with this planer, but I used it for 15 years before having any kind of problem. It has been a really great machine in spite of the issues outlined here. For about $50, I was able to make it a basically new machine again.
