  • Cord guards, also called cord protectors, are designed to slide onto your cord and fit securely at the end, where it’s firm rubber will protect the base of the cord from getting bent and pinched, which can expose the wires and become a safety hazard.

    Remove the screws from the handle assembly, then unscrew switch from handle and remove the cord clamp. Remove the cord leads from the switch and the ground wire. Discard old cord. Slide the new cord relief onto the new cord. Install the cord leads on the switch , then the ground lead. Attach switch to handle , then put the cord clamp back on. Press the handle together. Make sure there are no wires being pinched, then install the handle on to the saw. To replace the brushes. Remove the brush caps with a screwdriver, then remove the old brushes. Install the new brushes, then screw the brush caps back on. Check oil level in the saw and add more if needed.

    Replaced dry rotted cord and cord guard on my newly acquired 77HD Skilsaw

    Screwdriver, Torx Bits and DeWalt Impact Gun

    First I removed the screws from the handle on my 77HD Skilsaw, then I removed the screws from the strain relief and the switch. I then unscrewed the positive and negative leads from the switch and the ground screw from the body of the saw. Pulled the old cord and cord guard out and replaced with the new ones, replaced the leads on the wire, making sure I routed everything properly, tightened all the mounting screws to the proper torque, put the handle back on and tested the function of the saw. Worked perfectly!

    Removed covers for brushes then replaced old brushes with new ones. Removed screws from handle assembly then removed screws holding terminals on old power cord. Replaced old cord with new one and replaced the screws. My vintage Skilsaw 825 worm drive is ready for another 50 years of use!

    Handle was cracked and cord guard ripped

    Unscrewed the old handle from saw removed cord end and trigger, installed handle slid cord guard over cord, reinstalled trigger in new handle, installed cover handle, finely installed all of the screws in handle.

    Table bent after dropping saw. Handle cracked. Trigger was not working correctly causing a safety issue.

    Unscrew handle halves. Remove screws holding handle to saw and remove. Unscrew wires to trigger and remove. Screw handle half to saw that holds trigger. Install trigger wires to new switch and install into handle. Tuck in the wires as not to get pinched and install second half of handle and screw together. Install screws to a fix handle to saw. Table or foot repair starts with removing depth adjustment screw by removing retaining clip then handle and increasing nut. Remove nut at front of saw at the table. Remove table. Position table onto saw body and screw front screw and nut. Position rear adjustment arch into threaded stud and replace nut. Adjust the nut so the Table can go up and down. Position the lever so down is tight and up loosens enough to adjust depth. Install keeper e clip. On old table remove adjustment nut and install on new table. Just reverse the process to install. Done. Now the saw will cut square and the honey dos will go easy.

    Saw was dropped and fractured handles

    Removed handle half on main grip, took picture for reference with phone to reference wiring on the switch, detached ground to motor case, removed switch and old cord and guard, transferred switch and attached new cord and guard to new grip half, removed old grip half and installed new grip half assembly and attached ground other new grip half and new top handle.

    1. On either side of saw there are plastic set screws which you remove and brushes pop right out.
    2. Install new brushes. Very easy.
    Cord guard a little more difficult.
    1. Have to remove screws and open saw.
    2. Remove cord and old guard.
    3. Install new guard with cord and re-assemble

    Start switch and cord strain relief broken

    1). Used allen wrench to remove handle from saw body and separate into two halves
    2). Used smaller allen wrench to unfasten start switch from housing
    3). Used screwdriver to remove wires from start switch. Replacement switch though similar ran wires in slightly different pattern. Used ohm meter to verify correct contacts.
    4). Old cord strain relief was removed and new one inserted and clamped to original mount using screwdriver.
    5). Wires were reattached to new switch and then reattached switch to handle housing using Allen wrench.
    6). Handle housing halves were reattached to each other and inserted into saw frame. All mounting screws were reinstalled.
    7). Tested saw for running mode . Saw ran correctly and then installed new saw blade.
